man you got some big ass balls. i am not sure if i could do that to my truck. anyways, your truck is looking even more badass with half the amount of sheetmetal there. pirate has tons of truggy style setups being born on there everyday, i say check out that site for ideas. keep up the good work...

VI's are a thing of the past with a capable tow vehicle and a trailer. lol
plus i still got the sticker on my windsheild. its good for a year. lol. i think it will be safer when i'm done with it.

it doesn't take money to cut metal off a truck. its the tube you weld onto it that i'm going to have problems with. its gonna take me till next summer to finish this. just cause it is so expensive.

my jaw dropped when I saw the pic of he sawzall, but now I can picture it man, I think you gots something going on. But I believe you should replace that gas tank with a fuel cell IMHO. KICK ASS WORK MAN!

someone enlighten me on the benefits of a fuel cell. the way i see it. with the stock tank it is free, hold plenty of fuel, and uses the factory Fuel sending unit. that seems like a ver goo choice if you ask me. the tank will be in its own compartment and from the outside will just look like a box painted to match the rest of the truck. i'm thinking abotu going with the white grey blue and black camo. i saw a hummer like that once. blew my mind.

exactly how does cutting the roof off the truck make it better?

ZJ's are a unibody truck. the fenders were gettign in the way and the rear departure angle was getting anoying. if i just removed the fenders and rear section the roof would not be held up by anything. plus it looks cooler.

I was wondering how long it would be before we saw this. I would build the cage so you could put in a back seat later if you wanted (Not that my YJ has a back seat). That's just me though. I agree with keeping the stock tank. Cheaper, easier and you could hide anywhere you want.
PS are you getting rid of the stock seats? Want some lazy boy ZJ seats? Are you geting rid of the window switches?

i'm not having a back seat i need room for a cooler and tools, spare parts are for pussy's. and i have already gotten rid of my doors, sorry. aswell as the rear bench. i will be using the stock front seats for a while but eventually i will up grade to some suspension seats.

umm, not that that has anythign to do with this thread but i'm 20. and for all you guys that think i'm made of money.....i'm sorry to tell you i do not make much. i got t-boned in the jeep buy a drunk driver and it has never drove the same since. and plus i needed a DD anyways. and since i have a DD why not make this thing perform like it should. after i did all the suspension work and axles. the body was just getting in the way i only have like 3" of up travel it woudl bottom out all the time on FS roads. ask donkeyloaf. he saw it in action. it was terrible. nto i can finaly weld the rear and and all the teravel i need.

yes i know that about the VI sticker but it looks better then no VI sticker.
and no i do not do any fab work for a living i'm a project manager for www.surrtec.com i handle both the metal detection and enclosure side. i did a little fab there but got into the office quik.

I was impressed with what i saw of you jeep after you had put the new D70 in . You were putting on some flares i think , I got the impression it was your Daily driver at the time.??
I gotta say i like the direction of of it now, it looks good.
It should be quite the set up when your done this stage . :beer
it will be intersting to see more pictures of it as it is going through this stage of its transformation (it will never really be finished just simply at various stages of its Evolution :p )

the peice going into the frame is 4x2x.125 HSS it is just a transition from the bed to the frame. it go's 4" back into the frame rail and will be seam welded around the frame rail and plug welded in. the "bed" with b 3x2x.125 HSS this is it with me holding it in place

the trac bar WAS build by T&S suspension because they fixed my RE track bar after the accident. i wa sunable to do the work and ICBC was paying for it.
I do have a plan but i'm sure you know that as you start cutting, you see things difrtently and your plan changes. and i ask for advice because two heads are better then one. plus every ones see's things difrent.

donkey it is a very interesting way now i can run triangulated shocks. my ultimate goal. only i'm thinking abotu doing 1/4" eliptical in the rear and ditching the coils.

You should stick with th coils they seemed to work very well for you.

Why start with something that has a unibody? why not a full frame vehicle like a yota or a heep yj/tj. whatever is cheap. or a tube chassis?

the spring perch bracket, i used the sping "center pin" frm the stock rear. and i will re reusing the stock bump stops.....thats for another post tho.

in that one you can see to the left the start of the main hoop. that will tie into the roof and be fully seem welded to the roof sheet metal. yes it will be out of squar. makes for a nice flat surface to place my snaps for the tauno cover.

themain hoop wil be squar. then inside that squar will be a X from ERW. that is the only squar in my cage everything else will be out of tube. you'll see why i used squar in the next few posts.

I agree on square tubing. Unfortunately when it comes to functionality and roll cages (exo cages) the curved ones tend to make you keep rolling. At least a square one you have an edge to catch...
... That cliff can come up pretty quick. Remember we live in BC and not Arizona, water makes a difference.

I also wanted to talk to you about fender trimming and bumper designs for the ZJ, my mom just got a RE 4.5" kit on hers, but it needs some trimming. I was going to take the front up to about the same lines where yours is. I was a little nervous to take the sawzall to the rear though..

No but if you have actual bends on the outside of an exo cage, something with momentum rolling down a hill will keep going. I would rather have something that would stop me right away (edges of the cage).

if its square or round, if your going fast enough its not gonna matter with the momentom of the roll..round surfaces are better for slideing agianst things like the outer exo..but square cages can be made just as well..just not as pleasing to the eye and alot more prep work..and if yea dont have a bender..

i think the squar cage will work out just fine. and as for the roll over thing it doesn't matter that your cage is made of if it wants to continue rolling it will.

i can rent one from metro systems but they only have a 90* die and its a 9" radius. its 65$ a day.
and i'v made the descition to attempt a 1/4 elliptical rear setup. i'm hopfully pickin gup the springs fromt greg82 tonight.

s10- the rock sliders are one of the best mods ever. they can even make a stock vehicle go tons of places.
and so far i havn't spen anymoney on this project except on some small items i got on sale from pricess auto that none of you guys knwo about. 9 gallon air tank 60' of hoze and a manifold, oh and a 12' coiled air line for my rear dif breather.
and i'v decided to slow down onth e1/4 ellipticle. i'm going to throw the coils in there to get it rolling so i can turn the truck around to do the other side and build more of the cage and do some more reserch on the suspension. working for a steel manufacturing company has it benefits. all of this material is scrap.

the problem with squar is that they hav corners on them so when you weld them to a plate they are more seseptible to tear at the corners. round tube does not have any corners so they can take the same impact from all sides and it will stand up alot longer befor it tears away.

What Kraqa said. Plus buildings don't tend to have side load put on them, right? When was the last time you saw a roll and no side load was put on the cage?
Don't forget that round is generally more expensive.
PS I am interested in why you think 1/4 elliptic is better than coils.

well my take on the coil Vs. 1/4 ellip is that my ass end is super light. the coils i have are very stiff and when the vehicle is supporting by its own weight (at rest) the coils are only compressed about 1". This doesn't allow for a heck of alot of down travel. with 1/4 ellip i can have a true progressivespring rate. and unlimited down travel. plus i can chenge the ride height any time i want. and if one spring doesn't work then leaf springs are easy to get and very cheep. Coils are expensive. and i think i would have to try a few difrent coils in the back before i would be able to fine tune it to what i want. and coil overs are WAY out of the question right now.

Nice work man, Your Jeep is sure a lot different than when I saw it with 33's. But been watching you're buildup all along on here has been cool.
You asked for suggestions, and the only one that I can offer is that when your all finished, I think Rhino lining, or more your style a do it your self type product like Durabak, Herculiner, Gator guard ect. would be great for the interior.

i'm thinking about the knock-pff rhino lining. but right now i'm concentrating on getting the frame and cage build then the rear suspension mods and then i'l move on to the front suspension. i wana run one upper arm but to do so i need to re-inforce the brakets a bit. i wana be able to beet the snot out of it.
then i'm gonna install the tank and plum the whole thing for OBA i want to have air at all 4 corners. i already have the 9 gallon tank and the A/C converted to a pump. then once its all done i'm strip[ping the whoel thing down and possibly blastign the whole tihng if not then sanding it and laying on some nice paint. Industrial enamel.
oh ya and befor that i'm re-building the engin and swpping for a TF999 tranny with a d300 t-case and i want to run 1410 U-joints at least. with squar trailer hitch drive shafts. this thing will be bomb proof. well almost i'm stickign with the 38's till i can afford the HP d60 in the front. i think i might go with a ford 9" hybrid front judt cause its difrent and i like to build axles.
i promis all you guys i will have some progress pics this weekend. i screwed my back up at work a few days ago and i can barly move. all thats to the drnk driver that T-boned me a while ago. i'm left this crippled back that will always let me down. i hope to have it rolling so i can turn it around in the garage so i can do the other rocker then the cage can begin.

dam son, you do some seriously nice work. Full props on everything I've seen. One question though. I noticed on the jeep (before you cut it up) on the flex pics that the rear coil was free at the top. Do you have to get out and re set it in place or does it somehow line itself back up properly?

my limiting strap, (the shock) tore off. that post you see on the spring perch allows the spring to unseat and remain on line. but having the shock tear off made it flex WAY to much and then donkeyloaf had to use a shovel to put it back in.

well it is official i'm out of gas for the welder hopfully the local welding shop will deliver a new bottle tomorrow. but heres how far i got tonight on the rear bumper.

well, i got some work done today even tho i went to Micheal White and the Whites last night (its a Zepplin tribute band that ****ing ROCKS). Hung over welding is the best.

Then i got motivated to do the shocks. I'v wanted Triangulated rear shocks ever since i found out how they worked. I got soem cheep very stiff shocks and having them mounted Vertical the rear was Very stiff. now this shoudl sofen it up a bit and allow for some MAD flex if i chose to use all of it.

You can see the coiled air line i'm using for a rear dif breather. at rest is is 6" long and full streatch it is 12' so this should be nice with a really flexy rear end i wont have a bunch of breather hoze all over the place. it will run to the frame then frm there i will run standard air hoze to the top of the main hoop where it will go to a manifold with all the other breathers then capped with a air filter.

this is the tank roughly in place. got JUST the right amount of room to clear where i'm mounting the spare tire.

you can see where the filler neck will go. i'm having a tube for my cage connect to the main hoop and run to the rear bumper. The filer will be mounted to that. i coulcn't be happier as to how the stock hose is bent. the angle and distance are VERY close to stock.

most people use a heim joint at the shackle end to help with the binding as it flexs. Thats because they hard mount there leafs at the frame. i'm going to mount my leafs to the pillow block and allow then to hinge on down travel.

There is a reason most people hard mount their quarter elliptical packs.
My hinged quarter elliptical packs got welded in place pretty quickly. I'm willing to bet you'll learn to hate them too.
If you allow them to drop there is nothing stopping the suspension from unloading as you go down a drop or traverse a side hill. You end up with a lot of body roll and a pretty unstable ride. Looks pretty on a ramp though :D

The fixed setup works just fine for me. I've never been denied an obstacle because I didn't have enough flex :D

With the back end having near unlimited droop it prevented the front end from flexing. If the front tire went over a bump the body stayed square with the front axle until the rear end ran out of travel. Only then would the front end start to compress. The front springs were soft and well broken in so they weren't the problem. I learned to drive the front end (keeping it square to the ground and letting the rear flex where it wanted) but this made some stuff pretty ugly to traverse. It led to one bad rollover and some other exciting moments.
The key to happiness is a balanced suspension (or only slightly more travel in the rear).

I built a 1/4 elip.. in my zuki buggy, it flex's plenty with the frame end fixed. Everyone who has ever made it hinged has changed it to fixed.

BUT i will be going down to seattle on sunday to pick up my new tranny. its a TF999 has been rebuilt and shoudl be a very nice change from the 42RE. i will post pics of the progress when i get my camera back from my parents.

ok i got soem work done today, i bought my self a respirator and man what a difrence in breathing. but here is it. i guess the start of my cage. this is some 1" SCH40 pipe lying around this is the only part of the cage that will be out of pipe and not mechanical tube so no one bitch.

On a side note. this thing feel WAY stiffer then before i chopped it having some sort of a cage in place now. especially in the corners.

all of that "Bling" has no influence on this project. i pay rent to live here and thats it. Just remember it is cheep to cut soemthign apart. and i ge tthe steel for very cheep. so all in all its not that bad.

I realize this was just a rough layout, but you might want to avoid any sections like circled where a brace joins to the middle of a tube member. It will be much stronger to move the tubes to meet at a common point. Can't always get everything ideal, but just wanted to point that one out.
How are you planning to finish the rear, open tube, or sheeting it all in?

normally i would do that but in order to save space behind the seats i was laying it out liek that. looking at the rest of the design i didn't think it would be all that nessisary i mean i have alot of other supports. i will rethink that one a bit when th etime comes. thnx for your inpout.

So this is whart my rear end looks like and for some reason i HATE it. it looks weird just being square. so i decided to change it.....and plus the local farm supply store was having a sale on lights. i got them for $1 each. you will see then in a sec. first is the progression to the "better rear.

i do not plan on driving this on the road. ..BUT,........i do have a shop that will VI it for me and pass it, they have even commited to noting all the modifications on the VI papers. but i do not plan on buying insurance for it. well nothig more then storage insurance.

i ground the galvanizing off the frame. and you will see in the next pic that i added a 1/4" plate below the leafs mounting plate to help spread the load out over a larger area. (Important to do with a unibody)

I used the old eye from the other end of the leaf. I knwo welign to spring steel is not a good idea in a structural aplication. i will eventoally have to change this btu for mow it should be fine.

the spacer i have (the squar tubing) will be goign to a thicker tube, capped on bolt ends and there will be a plate on the bottom of the leafs to aleviate most of that stress onthe frnt bolt. They are 5/8" i will got going with grade 8 shortly.

No offense but that looks really sketchy the way it is with those buggy leafs...way too much stress on them, and the way they fan out a bit in that ditch...running like that....what will happen if the main breaks ?

it is called 1/4 elliptical and tons of people run it. the coils sucked way to short wrong spring rate. i didn't want to experiment with difrent coils with 1/4 ellip you can get a tru progressive spring rate. like i said before there is going to be some modifications to the leafs they will nto fan out and the mounts will be beefed. i just wanted to get it rolling aff the coils because with the rear chopped there wasn't enough weight to even compresss them at a rest. so driving over a curb woudl drop a coil. this has been covered MANY times in the previouse posts.

your rear leafs are going to snap wear you bolted through them.
try and make it so you can use square ubolts or a plate and sandwich them.

I would also look into using a u shaped shackle with a hiems joint attached through the bottom of the u then use the hiems to attach to the axle, this will make you main leaf much more happy in the long term.

this will be done later. fo now the standard shackle will be fine. tons of guy's run it like this doing alot more hard core wheelin then we got around here and never break a shackle or leaf.

well if you don't want critismn stay off the net....what do you want a pat on the back and your the greatest damn fabricater ever award...
just trying to be helpful thats why you post stuff up isn't it?...to share info etc....I have built these suspensions before,some work good, and some haven't. Seen good ones and seen them break.
the bolt isn't whats going to break. its the leaf springs. why do you think the leaf spring factorys only put a 1/4"-3/8" bolts through leaf springs. They also try and keep the hole in the center of a 6" plate so the spring does not bend there. You've created a very weak spot in a bending piece of metal. Take a 3' piece of 3"' flat bar and drill a big hole in it 6" from the end and clamp the short end in a vise. grab the long end and wiggler back and forth...it will break right at the hole just like your leafs will with time.

maybe i didn't understand what your saying your going to do to fix the leaf mount at the frame end. a plate with two holes for the bolts is not going to fix it.

Anyways, I never say you can criticize soemthing till it has the official "I'm done" said about it, but for progression, I just had those questions.
One thing, I did post this on POR, and some responses were focused on your heims...It was suggested (In true POR fashion) That they should be sucked up, having that much thread exposed is a recipe for breaking on rock...just a little point you may or may not have considered.

ya i have had critizism before on the JJ and the threads. those are 1" grade 8 solid stock. they will bend btu not break i'v beet the hell out of them and no problems. on that not. i will be shortening my wheel base but shortening up those arms. it was already in the plans. that will cover up alot more of those threads.

Fist off i never claimed to be a experty at bending nore will i ever become one. so if you do things the way i did it and **** up alot of tube dont' come bitching. Everything i learned is from bendign 101 on POR.
First of all this is what your going to need to do this right

mark your measurement on the floor with soapstoned like so.

then bend up a 90* and mark where the bend starts and stops. also mark where the bend starts on your bending dye.

you will be able to tell where the bend starts and stops by feeling the inside of the tube for a small indent.
then use this to mark where the bend starts and stops on you tube from the outline on the floor.
one side of the bend

measure the total length of tube your going to need frm your outline. then cut it and mark center of the length. from the center out mark your first bend.

then insert in the bend and line up the two marks( the one on the tube and then one on the dye) then start bending.

the main hoop took me about 3 houirs to do and it is 6" to wide at the top. in total i'm 10 hours into this cage. 3 hours yesterday and 7 hours today. it is not done yet obviously.

Looking good on the bends, what did you use to notch the tube? what bender are you using?
Was watching The 2002 vid, Pirates of the Rubicon, saw the rear eliptical like you built being used, I now understand where you're heading.

thnx i noticed that the bender looked kinda new. i figured when i'm done i woulda bent more then the owner. i went through 2 cans of wd40 so far.
the bender is a JD2 model 3
the notcher is a angle grinder and alot of swearing.
and thank you for finaly under standing on thew 1/4 ellip.

Just wondering why the main hoop didn't have another bend in it just above the door handle so it followed the body lines better? Was it just an issue of not having enough experience bending tube?

I WOUDL DO IT NOW THAT I KNWO WHAT I'M DOING BUT I DIDN'T HAVE ENOUGH EXPERIENCE AT THE START. ITS OK I LIKE IT LIKE THIS ANYWAYS.

the bendings done. you can have that back. but i need to gusset alot. then remove the cage and weld the wqhole thing up then put it back on weld her down and paint.
then rebuild engin, swap the TF999 tranny, flip and twin stick a d300 t-case and build drive shafts.
then next summer a d60 front and possiibly rear stear.

Now all you need is a plastic slide, and a tire swing!
Everything looks super dope buggy style....except for the crooked tube in this pic...the 3 that you have going horizontally sorta, look kinda, well, bunk. make it a straight horizontal line, and have it line up with the large bend in your main hoop. They arent doing anything structural on that little angle anyways, and the center one is crooked.

i would have done that front stinger a little differantly, but everyone has there own opinion!

What are you planning for the front? will it sit level with the tank in there? it looks like the rear is riding a bit high with the buggy leafs.

the x looks better but you really need to make the upper ends of the x, the bars running above the doors and the bars running back down to the back of the truck all join at 1 point.
one other thing is the way the bars above the door run and the hoop behind the cab is,your going to find its going to be a great place to get caught on trees.
