I'm starting a post so that I have more reason to get this stuff done. The list:

1. Add hoops to my square tube rock sliders. DONE

2. I still need to make a tailgate for my deck and box it in with checkerplate. DONE

3. Build front bumper for my winch that's sittin in the garage. DONE

4. Get tube bender and die. DONE

5. Get 1.75x.120erw tube for exo DONE

6. Waste some tube learning DONE wasted about 10feet in total including the hood bar that was ugly so I made a different one

7. Build exo. DONE

8. Bonus.....dual cases.

Somewhere inbetween- Get lots of advice and help along the way. Weld my front diff and align my passenger knuckle so it'll stop leaking. done, no more leaks:)

I have all the material for # 2 and #3. Just have to get on it.

Thanks...hopefully this won't be a super long project...nice thing about fab stuff is you can still drive your truck around even though things aren't finished.

I read the article on pirate on notching tube with a chop saw. Works pretty good but when I welded it up it sucked it in a bit tighter and left a 1/8th gap so I cut some plate and filled it in. The picture turned out crappy but you can kinda make out the plate.

Picked up a t-case yesterday for $30 so these await...cases will be the last thing to go into the truck. Case needs the shifter and rails??...never had one apart so I'll have to look into what it's missing.

Of to camp for the weekend. Monday should be a good day to get the tailgate done...looking for options on a latch for the tailgate. Any ideas would be appreciated.

No....not done yet....suprised brent hasn't chimed in yet. I've had the winch for a while, thought you knew that mang.

I'm not using the stock lights. I have oval trailer lights that I'm gonna use...might go into the tailgate but prolly not. I'll post some options and get some opinions.

Monday should be a good day. Tomorrow will be spent cleaning out the garage and organizing it.

Yah, last year at Cap for my BBA degree woot woot! Doing night..ish classes and working.

So got the frame of my tailgate done...should have it done tomorrow then I'll post pics. I've learned a few things.

Chop saws are gay...at least my princess auto one is.

And when you have a gay chop saw it won't cut straight lol.

I'm looking at the bead above the spring pin and pic makes it' look like it's a huge bead that's just sitting ontop if the metal. I may have some booger welds but these pics make them look super nasty. Just wanted to point that out before I get any comments on it. :p

Well finally got the diamond plate on the sides. They fit....okay, I kinda wish I cut them myself with a skill saw, they're not quite square but do the trick.

So looks like I will be putting the lights into the tailgate. Originally I didn't want to do it because if my tailgate was down my lights wouldn't be seen...but then I realized I'l never have it down. I have regular bulb red ovals for brake lights and small round orange led's for turn signals.

What to do?

Do I have the diamond plate facing outward or inward to match what's showing on the rest of the box?

How do I mount my lights...what position in the tailgate?

Got my checkerplate cut for the rear and started working on my front bumper since I need that done to build the exo.


Got lots done on it. need to make the side corners, tabs for lights, mounts to the frame, plate the top of the bumper...and I was going to plate the bottome of the bumper but we'll see.

I'm hoping it will look a little less URANUS ;) when I plate the top, have the fairlead, lights, and shackles on it. The goal is not to have it look like one of those gay channel bumpers...but still be cheap.

Got my mounts made and tacked on the bumper. It's bolt on for now....took a lot of time...weld on would have been alot easier. I have to have the bumper an inch further out than I wanted so that I can take the winch out while the bumper is still bolted on. Would have blown to forget that and had the exo all made and everything then had my winch die and realize I couldn't get it out lol. Bumper sticks out 9 inches from the frame...not bad. Departure angle should still be pretty good.

Finished...ish. Just need to plate in the top and weld on my d-rings. I nuked it pretty good today you can see the scratches but it held up well....unfortunately I took out my marker light.

I have some other pictures...but they're really weird and make the bumper look huge because there was no depth perception on the bottome plate...so that was the best one.

I'm not going near your place till the exo is done, I'm going to pick up the bender tomorrow. But I was able to get out.

And this picture shows that the bumper works...and gives me 10 extra hp :p

I need to find the best place to get some tube from and figure out how to get it to my place...and need to learn how to put bolts in concrete for the bender..:read I normaly buy from usenco but I'm not sure if they do erw.

Go to united rentals, rent a hammer drill, and they will also have little threaded inserts you hammer in to the holes you drill. Then, just bolt it down.

Coastal Mountain Steel in chilliwack has the best pricing I could find, delivery might be a bit more out to you though!

Also mounted up the bender...and we'll see how space works....it should be good for room if it's not...well I'll have to mount it outside. I also bought bend tech with the option to upgrade to bend teck pro or 3D less the cost of bend tech EZ. After messing around with it I dropped the bomb and ordered bend tech pro for around 200US. I'm pretty sure it'll save me at least that much in tube....and it's cool to play with. It should be in here next week and I'll design the full cage on it. :D

Thanks I'll give them a call..there's a place in burnaby that's $3 a foot for 1.75 .120, nice and close to me. Poopy says some place in Chilliwack is cheaper...I'll keep calling around. I should be able to rig something up to be able to move it my self...weld somthing up.

So I called around:

Fasteel didn't have it, had to bring it in and they said they'd call me back with a price.

Bar Zal gave me a price of $2.58/ft.

Coast Mountain Steel was $2.14/ft and $25 to deliver to North Van :cwm24: Sweet....Exo and then some for $250 in steel delivered to my door, boo yah. Thanks poopster.

I checked alder steel...nobody comes close to coast mountain. I can't remember but alder steel was around 2.60 or over $3...cant remember...and I'd have to pick it up. Alder steel was also more expensive for 2x2x.125 square tube that I normally get from Usenco steel.

Thanks mang. So been messing around with the software...it's pretty cool. This is me messing around...got a few things to figure out. The measurements are quickies just so I could get something that gave me a picture. There will be a bit more triangulation and stuff.

The sofware is bend tech pro. Aboud $250 us but just paid at least half of itself off today probably.

These would have been crazy to notch without the software. The tube comes into a bend on an angle...print it out wrap it up, mark it and cut away and fits like a glove.

So I got this done today and wasted 4feet of tube not bad...because I did the side bars of the bumper without the software, wanted to do it without just so I knew how to do it. I also started a bend on the wront side. But pretty good for a first timer...now I have 60feet of tube left to finish it off.

Very cool bends. I was considering doing the same thing around the wheel wells.
It is good to see a well executed example. I like that bender you have. How much do those go for, and/or would you consider bending me four wheel arches after I get my rear bumper done?

Thanks I'm pretty stoked on how it's coming. The fit looks pretty good in the photo but I notched and then had to move the bars out from the fenders....and because I had notched alread there's a bit of a gap I have to fill on the rock slider part....should have lined everything up double checked then notched :shakehead: I should be able to fill it in fine.... but I'm happy how it's coming for my first time with it.

The bender is a jd2 and goes for about a G note all said and done. I'll bend up some stuff for you Dook. My email is joey "at" pulmonox. com.

No pictures but this is how it looks...less the driver's bar from the bpillar to the bumper...I think that's called the bpillar...maybe A? C? :laugh

So the main things left are the driver's side bar, hoping to get that done tonight after work and the bar across the windshield I think I'm going to try and fully weld it on the truck as best I can...from a bunch of reading I hear it's pretty retarded to weld it off the truck because it pulls all over the place. Then I'll do all the little triangulation bits, pull it off and paint it....then weld it on.

After the exo I need to weld the front and do my cases...and maybe go hydro assist since it's cheaper to weld and do that then putting a locker up front....fulltime lockers are :lame :poke: But some extra $$$ is needed....so let me bend your junk!

It's done, painted, and managed to get my dual cases in too and didn't get time to weld my front. My goal was to get all this stuff done by saturday and now I'm not touching my truck tilll the end of January....just wheelin it. So at the end of January it'll be elocker front...and open till then.

Well....um I decided that elockers are too expensive and started thinking about the pain it would be to have a trail spare...or ability to quickly find a spare to borrow or buy....and the cost...so with that in mind I'm getting a buddies school teacher to tig my front diff (thanks brent) and going hydro assist....hopefully this will all be done by the end of next week for our run. I will keep you posted....and am now leaving to pick up my hydro stuff from bigcountrycustoms.com because trail-gear makes good product for wicked prices :) :poke:

why the need for a trail spare? elockers dont break, their actuators can malfunction though..but thats an easy fix...

Because ring and pinions break...and I'm 5.29's....eventually they will break...I imagine...easy to swap in thirds if I change to a lower gear set... like 4.56's....or if I'm stuck in the bush I put any third in just to get me home...but with an elocker I'd have to get the gears set up on the third first...then put it in with the modded housing.

This way I'm locked in the front for less than half the cost of an elocker and regearing...AND have hydro.

It's also cheaper than a lunchbox locker....all this will cost $250 including what I'm paying to get the third tig welded...the tap for tapping my steering box...oh and maybe another $20 for gear oil and steering fluid.

I'm still of the opinion that lockers, unless selectable, are a waste of money.

Does the hyd assist help like a dampener? I was thinking I might need to replace my unit, or go dual if that didn't help. I had considered hyd as an option. Just curious.:D

It helps hydrollically assit your steering....so I will be able to turn my steering wheel with one finger :mullet with a welded front.... I think I mentioned something about it somewhere Belmont....maybe check the "worst stuck pics" thread.

joe why dont u pull ur rear throw it in the front and put the welded in the rear. it will turn better this way. and when ur not in 4wheel but have the hubs locked ull hardly notice the front locker cause it only locks under power

So my oilpan decided to start leaking like a sieve yesterday so I decided it was a good time to set up the hydro since I had to drop my draglink to get my oilpan out...hopefully be done and have pics tomorrow:)

Oh and my welded was done a couple weeks ago....locked front and rear is cool.

It's all in....pretty cool....almost scary...feels like the steering is broken since it's so easy to turn when you're driving. Had a bit of a set back because when I put the box back together I put my sector shaft in off a tooth..had to pull it all out agian...so I skipped school today so I could finish it.

Time to get ready for Island Cup!

Need to:

Mount tube bender in parents carport Done
Redo rear shock mounts Done
Install v6 master cylinder to match my booster Done
Cut box sides to fit bigger tires Done
Crossbrace my exo Done
Install my longs and marlin heavy duty axle seals Done
Put on wheel spacers for the front, finally Done
Repaint exo, bumper, sliders, and box Done
Spool new winch cable Done
Put in my low pro dual tcase crossmember Done
Put in my sr5 seats Done
Wire up taillights Done
Weld on diff armor Done
Adjust valves Done
If time permits, fab up some type of bolt on tube door protectors.... made them but too hard to mount to the cage so they are gonna get cut down shorter and made into normal tube doors.

Don't know what size tires yet...but borrowing brent's 36 tsl's for the comp...see how I like them. I think the next tire will be 37 iroks on 17 inch rims that's what tarran is gonna run and I'll see how they do for him.

My helper put this in today. Should have bought one of these a long time ago...I can think of three times of the top of my head when I've been hung up on my stock crossmember. Prolly gained 2" more clearance.

Then got rid off the booty fab shock mount set up...one of the first things I ever "fabbed".

Then because time is tight it don't look pretty but it's solid. I cut out the old crossmember and replaced it because it was full of holes from my original shockmounts tearing off it and wanted to keep things simple instead of adding another crossmember a few inches away for shock mounts.

Joe it looks like u used ur stock rear hanger for your chevys, does this not move the axle to far forward. Doing some digging it seems to be the consensis is that if your hangin 63"ers u would mount the front hanger 11"s forward and move the rear 4"s back??? This is what I plan on. Depending on how the shackle angle looks. What do u think??

Thanks to chrome rims and a dead fuel pump I ran an hour on island cup. Definitely some crazy wheelin and good trails. 37 iroks are on order because tsl's are brutal on the road and the iroks seemed to work incredibly at island cup, and need to make a new rear driveshaft...gonna go for 1/4 DOM or whatever is thick and fits the tightest.

Then...a test run and if the mystery lack of fuel to the carb is solved by the new pump then the truck stays carbed...if it's still a problem the fuel injection swap starts next week.

Tires at full stuff and full crank clear by millimeters at full air pressure....but a hammer to that seam will quickly give me 1/4" or more clearance. This was a relief cause I didn't want to make a new front hanger yet.

It runs real nice...the injectors are loud...good ol toyota but throttle response is wicked and it pulls....it's still a gutless 4cyl but at least it's got more power than my carb. I have more power with bigger tires...so that's good. I love the iroks on the street for what they are, they drive really nice...million times nicer than tsl's and didn't take much weight to balance them either....we'll see how it works on saturday!

It's a sky-manufacturing kit and got it from bigcountrycustoms.com...

EFI swap was well worth it....I got my timing set up and it pulls real good now. I portmatched and ported the head when I had it off...with that the cam and my 2.25 exaust it pulls hard with the bigger meats....the tires were awsome on the highway and wheelin was sweet.....door bars were wicked and .....sliced a side wall on the iroks :(

Cool. Just ran the numbers on my fuel mileage.

On the carb that was running rich I could barely push 300km to a tank and that would be to it totally bone dry on a 60L tank. That was with my 35 truxs mt's. I got the numbers from this site:

CARB= 11.76 mpg or 5kms/L


This is on a tank that was mixed highway and city, have all my tools and was dragging around two thirds, a trip up Mt. Seymour to ride and on my new bigger 37 IROKS..(so really I'm driving further than what I was with my 35's which I didn't factor in) Way more power too.

EFI= 16.47 mpg or 7kms/L

So definitely worth it. I was debating if it would be worth it and was off and on to do the swap. I'm glad I did. I have way more power with bigger tires. IMO pretty good mileage for a heavy underpowered wheeler...and no more hard starting on steep inclines. It has better mileage than my optional mint daily driver 86 rx-7 (with 60,000kms) that comes in at a hair above 16mpg. And really if I unload all the junk out of the back of my truck and don't make trips up the mountain I think it would be fair to expect 17mpg out of it especially if you factor in the tiresize/distance factor between the two tires.

The verdict: WOOT!

Truck's done well, been sitting since Mainland Cup 08 because my box was pretty haggard. Ended up selling it and planned to build a different bed that had more space and was a little more street friendly looking. Six months later I get some time to work on it :eek:

The goal is to spruce it up a bit. Paint the cage, new doors, and do a bit of bodywork. My passenger side of my cab is caved in pretty good, with the door closed I can stick my hand into the truck. The idea is to clean it up a bit. Eventually buy a warn winch. The milemarker was worth every penny but is starting to slow down on my, it's had a hard hard life.

Lower "deck" part and upper box rail. I changed up the design a bit, more simple and lower profile.

Nope .120 1.75 erw for my cage...but if I was to do it all over again I would do it with pipe seeing what I've seen...it's cheaper and way harder to dent. My rock sliders are pipe. If it was an open cage with no cab like on a heep I'd use dom but for an exo, pipe.

I love it, no bottle to deal with in my limited space I have to keep my stuff and easy to move around or let people borrow. Everything's been done with the same welder and fluxcore...best $500 I've ever spent at Canadian Tire. The square tube was welded with gas at my buddy's shop cause that's where I made the base part....but I had to cut them all out to adjust it once it was on my truck.

I work at a plumbing warehouse so I was thinking about using pipe since it would be cheap. Then buying an off the shelf internal cage for actual protection.

I wouldn't bother with an exo on a heep. They are flat paneled so they don't show body damage much at all. I'd just go with the internal cage....just buy it off the shelf the jeep way and bolt it in :poke: :p

If I had a jeep Wich I never will but if I would get or make tubed flat fenders for the front bumpers front rear and I know they make rear quarter panels that bolt over the stock ones that are beefy. Then get a in cab cage and wheel with no roof

The 220...but I bet you could do most stuff with 110 to be honest. The fluxcore burns pretty hot and really most of the stuff is 1/8...tops 1/4. I'll take a pick of the welds next time I'm out at my truck...it stays at my parents carport cause I live in an appartment.

Edit..actually there are lots of pics in this thread just go back to the beginning. They are all flux core, the only ones that aren't are the ones the Brentolsten did with gas in the pic with the square tube and upper box hoop that I posted a couple days ago.

If we could do it at protech I bet we could bang it out over two saturdays...it would be so easy because it's square...and you have all the spots to tie into already. I'd say do it in pipe to stay on the cheap.

Slowly but surely got the bed supports done now just waiting for a price on some aluminum. I think I might want to go aluminum diamond plate so the deck isn't super slippery.

Just need to fully weld it but I'll wait till I get my deck stuff so I can drill all the holes, pull the floor to weld nuts on the back ends and finish off fully welding it.

A jigsaw with a metal blade cuts pretty well....and isn't too loud either like the circular saw apparently is which is what I was going to do.

Tomorrow I grind down the welds, drill the holes tack the nuts, fully weld the bottom and paint hopefully.

Then it's lights...I will fill in the side panels eventually but I'd rather spend my time on my OBA and getting this thing driving asap. When I do put in the side panels I'm gonna paint them the same as my body like sass mentioned, I think it'll look killer.

Hey Danny...no idea what the weight is, I would guess it's lighter than the stock box or at least the same. A longbox all made of sheet metal is hella heavy.

Capped the ends of my square tube...I hate how the front part double steps but I was getting impatient. Next time I'm around a plasma I'll cut a nice round angle so it ties nicely into the plated tube part.

Just need to fully weld in the plates, drill a few more holes for mounting my floor, flap disk it and paint. Hoping to have the deck done this week. Then it's just replace my two sheared arp studs up front and I'm wheelable, oh and put the new winch in.

Big thanks to Wil at NSOR for the advice on the winch.

I don't think it'll be a problem...I'll be able to lean it into anything I need to..just like an exo bed thing :D




That double step was bugging the hell out of me so I cut it out. Fully welded the panels in, holesawed with a hand drill my marker light holders and tacked in my brake light brackets. Eventually I'll fill the side panels with more aluminum and my lights will be cut into the panels so these are just there temporarily.

Getting close to having the deck done. Just need to figure out the fill cap for the tank..my marker light brackets were a hair too small so need new ones of those. Need a license plate mount with license lights, mud flaps, drivers marker light, replace arp studs then done. Probably wont have it done until this weekend coming up cause I need to get Em's lift in.

Does anyone know if I can just use rad hose for the gas tube or will it eat away at the rubber?

I also put down weather stripping foam so it wont rattle...I did that to my old deck when I made the temp sides and it worked great. The rattling was driving me insane on fsr's. Cheap and quick

I just did something similar to you.
I also went to greenline and got fuel hose from there. I went to the one on annacis island as they have more selection there.

Oops late on the update.

Done....a few things to do like finish painting the exo, clean up the cab, and looks like I need new lower bushings on my shocks but it's wheelable.

This is something I was supposed to do almost two years ago after I put in my hydro assist, so I've been dealing with my reservoir puking fluid any time wheeling, the whole side of the cab, springs everything is pretty nasty so I'm looking forward to cleaning up everything now and not having atf all over the place anymore.

TG reservoir is over $100 and same for PSC...or maybe is 60US or something. Anyways this cost me a 6pack of bud to a muffler shop today to convince them to cut off a piece of 3.5" od exhaust tube.

Stock resi cut, I got lucky...if anyone else does this cut as close as you can to the lid I cut flush with my screen and the lip that holds it, if I was any more off I would have fubared the resi.

Well the steering resi mod puked on the weekend but I think it was just over filled. Once I get my OBA in I'm going to get the the engine bay steam cleaned and see if it leaks anymore.

Got a bracket that was made up by a friend and given to me...saved all sorts of time. Also got the compressor from another friend but it doesn't fit :(

My block didn't have holes tapped for ac so I tapped them with a common thread coarse 7/16. Only have two bolts holding it to the block because the other hole didn't exist on my block but two should be plenty.

Well after last weekend I bagged my trailgear springs, finally after 4 years of hard use. So picked up a new set and they're going in tomorrow. Also need to pull all my BBCS shocks cause they are all leaking. Polyperformance said to send them in and if there is no pitting or rust on the shafts they will replace them. I thought that was pretty cool.

So I wanted to get the OBA finished so I can use airtools to pull the springs.

Thanks John for the compressor. Ended up using an old bracket from something to keep tension on the belt.

And my manifold with my pressure switch, gauge, blowoff valve and output for the front. Also ran all the lines everywhere too. Just need to wire it up tomorrow and fingers crossed it'll work.

No not really....if it melts I'll replace it. It's not any integral part of my truck. I'll have updates and pics tonight... I spent most of my time figuring out the fittings on the output. Should have done a bit more reading when I got stumped and would have saved a ton of time.

Well this is pretty cool. I will be pulling my springs and replacing them tomorrow night with my onboard air from the truck...finally I will have air tools.

For anyone doing this I spent a lot of time running around till I did a bit more reading. None of my fittings off the york that I bought sealed. The easiest solution is to use the stock fittings and tap the inside of them 1/4 NTP.

My rubber air hose lasted about 3 years, but it was so bloated that it was going to blow at any time. I replaced it with some Russell braided power steering hose.....

Just throw a spare piece of hose in the "spare parts bin". I carry an extra foot or two of regular hose, along with a tee'd union, and some clamps.

Haha I am now. Blew the line twice tonight airing up after a night run. Did all my tires and half of a buddy's and boom ssssssess. Blew right at the comressor and the hose was sqishy soft. So we cut it and put it back on and it blew again two tires later. So fixed it again and just didn't let the pressure go above 90 and it was good for the third truck.

I think I might have the high displacement compressor. The tank will actually build pressure while airing up :) and today I used it for my impact to put in my new springs. One of the best things i've done to my truck...rad!

I picked up 2 5gal tanks from a job we did at work that are still in great shape. i was going to run a section of hard line and a check valve between them so one tank is full when the other is filling with a port mounted in the rear bumper, now i just have to get an Tractor AC compressorand i can build the dam thing.
